There are two molds. The first is a positive mold made of plaster. Next a negative mold from that is made with blue resin. Finally we construct a clay wall around the relief and fill with aggregate  and matrix and pins. That piece is glued in.

Yes we have more than once. The short description of what we did was take a mold of the bullnose, form a  piece to fit the space with an aggregate and a matrix. We sunk titanium pins into the matrix, drilled holes into the steps to accept the pins and then glued the whole thing in place, kind of like a dental bridge. I am traveling in Europe this week, but have case study photos and more particular directions if you want to get a hold of me when I get back next week. My email is
